Paul,

I think that what you're saying makes the most sense to achieve something in reality. (however the idea is that the second mould is from the first, so the side situation should be similar and also not result in a seat proud of the boat cockpit - it may fit the lines better? In other words, you would do the same work on the 1st as before and just make a 2nd from that.) (This is purely conjecture and may be optimistic in practice)

Would you make the plaster thin w/ cloth as part of the composite? Would it stick for a while to a foam armature? What other totally light weight but fine fillers are there?

But I love your Chicago Swimsuit idea. What's the G. in your name for - Gunner?
