I just had an idea.

Why couldn't one take some accurate plywood forms, (like for a strip wood boat) mount them on a strongback, fill the gaps between the forms with foam, then shape and fair the foam between the forms. I have used this technique for model airplanes (usually wings designed for pylon racing) in the past. The difference was that the wing was sheeted with balsa, then skinned with a very light layer of .5 oz cloth and epoxy rather than several layers of heavier glass cloth. Couldn't the forms be coated so that the glass would not adhere to them, and the foam melted out / forms removed later?

I guess that you would just end up with an epoxy glass kayak if you were not building a sit-on-top.
