There's an excellent thread in the BBS with posts by Mike Allen and others about producing developable panels from FreeShip. The jist is to have your modeling lines running perpendicular to the panels. Ideally, Freeship should have a minimum number of iterations to reach plates and the overall error should be small. What small means on kayaks, I'm not sure. I ran into problems on a kayak with a -.011829 error and 4 iterations. It was buildable, but required a bit of work to make that happen.
