Very interesting. Thank you for taking the time write such a thoughtful and detailed post. I'm a new boat builder but as an experienced maker of 18th century period furniture and user of planes I can tell you that with a well tuned plane you are removing shavings of 0.001-0.003 inch thickness. With a slight camber on the plane iron you cut a microscopic scallop (invisible to the eye) which prevents the corners of the iron from digging in. (i.e. deeper at center of cut narrowing to zero at the edges). It is possible to plane a table top and use that glass smooth surface as the final surface, without any sanding. The sole of the plane is its own reference surface and the longer the plane sole, the less likely it is to follow hills and valleys but to skim across the hilltops. The sanding pad, no matter how flat, is a) short and b) slightly flexible, allowing it to conform to preexisting hills and valleys. I would personally never used 80 grit or 60 grit paper to remove machine planer marks on furniture, but rather would hand plane. In the boat, (I am doing cove and bead) I can see how one could open gaps if planing too aggressively (although I don't see why this couldn't happen with a sander too). When I cut my coves I left 1/32 or so of wood on the edges so they would not be too fragile. Therefore there should be at least that much thickness to work with before opening any gap. At the angle (? called chine) where the side turns toward the bottom, I used two thinner strips to help make the turn around the forms and at that point, the bead is partially rotated out of the cove. Any planing there should remove part of the bead rather than the cove and not open a gap. I guess this falls under the category of many ways to skin the cat.

I think in retrospect 3/16thick strips would have been easier to work with. At the very ends of my kayak, the strips would not bend to the very last form exactly and came together 3/16 to 1/4 inch off the forms, but parallel to it, before joining together at the bow and stern keel strips. I can't imagine this will be a big deal. (at least I hope not)
