Never coated a polyester skin with ZAR, I just prefer the color so I use paint and can't answer that. But I am pretty sure it isn't any thicker. I would say work on the sewing. Here is how I skin my boat with polyester, you may have seen this already. Works for me and I have never had any holes get larger than they were before I sewed. But sounds like you did sew it on to tight to me.
